


Common mistakes when installing flush doors: top 7
A filomuro flush door reads as a continuous wall surface only when installation respects a handful of details that an average carpenter rarely encounters with conventional doors. The difference between a wall where the door disappears and one where you can sense a frame, a hairline crack or a plaster line plays out in less than 3 millimetres. Below are the 7 mistakes we see most often on Filomuro client sites and which, once avoided, turn the installation into a fast, callback-free operation.
Why correct installation matters on an invisible door
A filomuro door uses a concealed extruded-aluminium frame that integrates into the wall structure and is finished with plaster or drywall right up to the door edge. Unlike a classic door where a visible casing hides small positioning errors, on a filomuro any misalignment in plumb, level or depth becomes visible. The frame must sit perfectly flush with both wall surfaces, and the leaf must close without touching the metal frame at any point. This tight tolerance is why a filomuro installation takes 2-3 hours, not 30 minutes.
1. Rough openings not verified before ordering
The most expensive mistake happens before the frame ever reaches the site. The client orders the door from an architect's plan or a rough measurement and discovers on delivery that the opening is 15-20 mm smaller or larger than ordered. On filomuro doors, the rough opening must be larger than the leaf by fixed values per manufacturer: ours requires opening = leaf + 70 mm in width and + 50 mm in height, measured from the finished floor level. For widths above 1200 mm or heights above 2400 mm, the measurement must be taken on site after masonry is complete and before plaster.
The fix: never order from a plan. Order after the mason has finished the openings and you have measured the 4 corners with a laser meter. Differences of 1-2 cm between corners are normal and get corrected during frame installation with foam and shims.
2. Frame installed without plumb and level checks
Filomuro frame installation starts with provisional fixing using wood shims in the opening. The mistake appears when the carpenter only checks diagonals and forgets to put a level on both vertical jambs and the top header. If the hinge jamb is not perfectly plumb, the leaf will close visibly tilted at the top or the bottom, and the edges will scrape against the frame.
Proper checking requires a 2-metre spirit level placed in turn on both faces of each jamb and on the header. Polyurethane foam goes in only after all 6 check points read perfectly plumb and level, and the shims can no longer be moved by hand.
3. Insufficient anchoring in drywall structures
On a drywall partition, a screw driven directly into the board holds at most 30-40 kg. A filomuro Signature door measuring 80×210 cm with a painted finish weighs 28-35 kg. Each opening cycle applies a moment that multiplies this weight by the distance from the hinge to the handle, reaching loads of tens of kilograms per screw. After a few months, the screws pull out and the frame starts to move.
The correct drywall solution: the metal stud behind the board must be doubled with horizontal UA profiles exactly at the frame anchor points (4-6 per jamb). Anchors are driven into the UA profile, not into the board. For existing drywall walls, the board is cut along a 100 mm strip around the opening, UA profiles are inserted, and the cut is closed with plaster mortar.
4. Finishes applied before the frame is fully cured
The polyurethane foam used to fix the frame has a 24-hour cure time. If plaster or drywall mud is applied over still-active foam, continuing expansion behind the finish deforms the frame within 2-3 days. A visible curvature appears on the jamb and the leaf starts to bind on closing.
Simple rule: day 1 frame plus foam, day 2 adjustment check, day 3 finishes. On an organised site this sequence slots into the plasterer's schedule and is followed without pressure.
5. No expansion tape between frame and plaster
The aluminium frame and the plaster have different thermal expansion coefficients. Without an elastic expansion tape on the frame edge, after 1-2 heating-cooling seasons a hairline crack appears along the entire height, exactly on the frame-wall contact line. The crack cannot be filled with spackle — it reopens with every thermal cycle.
The correct tape is a self-adhesive PE-sealed expansion tape, 50 mm wide, applied to the frame edge before finish work. Plaster is feathered up to the tape edge, and after drying the tape is cut with a utility knife along the exact frame edge. The result is a clean straight line, with no microcracks.
6. Door edge painted without proper primer
The filomuro Minimal leaf ships unfinished in HDF, and the edge (the side visible when the door is open) must be painted on site by the same crew painting the wall. The mistake happens when the painter applies wall paint directly without an insulating primer, and after a few months the edge absorbs light differently and shows up as a darker line against the wall.
Correct procedure: P240 abrasive paper on the edge, vacuum, one coat of acrylic-resin insulating primer, light sanding with P320, two coats of paint identical to the wall applied with a short foam roller. The Signature leaf, delivered factory-painted, does not require this step.
7. Hinge adjustment skipped at the end
Filomuro hinges adjust on 3 axes: lateral (±3 mm), vertical (±3 mm) and frontal compression (±2 mm). After installation and before finishes, the carpenter must verify that the leaf closes with the same reveal on all 4 sides (recommended reveal: 2-3 mm). If adjustment is skipped, the leaf may catch a corner of the frame after the foam cures, or show an uneven reveal of 5-6 mm at one corner.
Adjustment uses the Allen key shipped with the hinge kit and takes 10-15 minutes. Skipping adjustment at install time means later rework with difficult access through finishes — in 80% of cases this means partial plaster demolition next to the hinge, retouching and repainting.

For an experienced fitter, frame installation takes 2-3 hours, followed by a 24-hour pause for foam cure. Leaf adjustment and final fixing require another 30-60 minutes. Total: 1 calendar day with one carpenter per door.
What is the maximum height for a filomuro door?
Filomuro Minimal and Signature are produced as standard up to 2400 mm in height. On request, doors up to 2800 mm are built using 4 hinges instead of 3 and a reinforced frame. Above 2800 mm a 2-leaf system is required (a double door with a passive leaf).
Can you install a filomuro on a drywall partition?
Yes, on one condition: the metal studwork behind the board must be reinforced with UA profiles exactly in the anchoring zone. On 12.5 mm or thicker drywall with doubled UA, durability is identical to installation on brick or AAC masonry.
Who pays for rework if the installation was botched?
In standard Filomuro contracts, door supply is separated from installation. If the client's own carpenter makes an installation mistake, rework cost is the client's responsibility. If you choose the Filomuro installation package, any installation issues are covered by a 24-month warranty.
Can a filomuro door be moved to another room after a few years?
Yes, but at a higher cost than a classic door, because the frame is embedded in the wall and partly bonded to the plaster. Removal requires controlled demolition around the frame perimeter (10-15 cm from its edge), frame recovery if it has not been deformed, and reinstallation in the new opening with the same set of operations described above.
